I was thinking of running 35 or 37 inch tyres (narrow as possible) on my TJ
I'm no spannereer so will keep D30 with truetrac up front
I know this is a how long is a piece of string question but…
what is likely to give first joints shafts or r&p or will everyone promise me that everything will stick together like glue
I know that part of the answer is to buy Cuffy's bottom half (if you see what i mean matron) and i am truly tempted and on the verge of sending PM
The reason for the question is spare weight capacity on the trip back from Moab next May

With Mike's axles you get alot for the money, but it will cost you a rebuild for the front one. As the housing is bent and the hubs are 5 on 5.5 so your wheels will not fit. Just go for 35s and then your axles will stand a chance. When you go State side you could bring back a set of inner and outer toughened shafts for the Dana30. By making one part stronger you are just moving the breaking point, so with a dana 30 I would not go to 37s

cuffy's bottom half is whatyou want, but I would get a hp d30 case from an xj and fit a reverse cut gear set in. getting the front axle isn't that spendy and Im sure mjs or someone on here would do it for you. If you are gonna leave it as is I wouldn't fit 37's and you'll be ok on 35's if they are bfg muds or similar pattern but not boggers or simex or treps...but then you will want to change the r and p ratio's.

5 on 5.5" isn't an issue either as its a standard zuk pattern so there are staks of wheels available.

you can get away with 4.56 on 35's if the tyres come up small, and most do..

Not that it will fit with out alot of fabrication i assume, but a Dana 30 from a JK will take a 5.13

35s can be done with your TJ axle and some bling but that's no guarantee it will never break. I would say 4.88 gears but no point regearing from 4.56 if that's what you've got now. Upgraded shafts, spicer or bling UJs and a solid armoured diff cover and ideally an axle truss to really stiffen the axle would be good. An XJ high pinion axle has stronger R&P but that's a new build from scratch that I'm not sure you are looking to do? ?

There are a few TJs that I drive with at J33P events on 35s (boggers and simex included) with standard but rebuilt / blinged TJ axles. They don't break a lot to be honest and the last break I saw was a rear prop at rear axle pinion.

i beat on a cj for years with 35s and only broke ujs on the front 30

Heavy duty UJ's, don't rev the nuts out of it...

...I run Aussie lockers and 34" swampers, after uprating UJ's no probs...

The guy who built my TJ wanted 35" tyres, and fitted the 4.56 gearing, even though he stuck with 33" since that was a good specification back in 2002/3.

If I had the funds, I would be buying the tyres and Wheels from Cuffy and fit them to the TJ, and hope for the best.

I've been running 36" Simexes for a while on my YJs D30. It's running 4.56s and has a trutrack. Otherwise it is stock. Stock shafts, hubs, brakes, everything. So far it has broken 2 outer UJs, both times at full moo with the steering cranked. Serves me right TBH
Biggest problem with D30s and big tyres is they eat pinion bearings for fun

its on 4.10 r&P's at the moment with true 33inch tyres
I feel some Uj's and inner shafts are the order for the US trip
along with the duroflex set of arms - ohh her in doors is going to love me - she hates a scene at check in
going of at a slight but relevant tangent
do i need to change anything else internally (ie my trutrac) if i go to 4.56 or 4.88

Bottom of my Jeep is sold, received deposit this morning.  Like Willo I believe 4.56s and 35s are fine, they are a good comprise for both on and off road with a manual TJ and stock transfer case gearing, particularly in UK muddy conditions. My tip to avoid UJ breakages is to use the kind where you can grease each trunnion such as these http://www.summitracing.com/parts/aly-11500 and keep well greased using Morrison K2EP or similar, alot of failed UJs I've see have simply been down to them drying out.
